1
Procurement & Preparation
- Source and inventory all raw electronic components including TPS63020 Buck-Boost Converter, ESP32-PICO-MINI-02, MAX98357A audio amplifier, INMP441 microphone, WS2812B addressable LED strips, and MPU-6050 6-Axis IMU.
- Inspect the 3D-scanned tactical Batman mask shell and clean internal channels for clean cable management and secure component mounting.
2
Hardware Assembly & Wiring
- Install the TI TPS63020 Dual-Rail Buck-Boost Converter to the main power distribution board, wiring the 9V/AAA battery input to deliver isolated 5V and 3.3V rails.
- Mount the ESP32-PICO-MINI-02 core and wire the power rails (3V3, GND) from the TPS63020 converter.
- Connect the MPU-6050 6-Axis IMU to the ESP32 via the I2C interface, wiring SDA, SCL, 3V3, and GND signals.
- Wire the Maxim Integrated MAX98357A amplifier and INMP441 microphone to the ESP32 using the I2S interface signals (BCLK, LRC, DIN, DOUT).
- Integrate the WS2812B Addressable RGB LED Strips / Matrix inside the visor and shell accents, wiring DATA_OUT, GND, and 5V from the power management board.
3
Firmware Setup
- Flash the custom tactical mask firmware onto the ESP32-PICO-MINI-02 via USB/UART interface, integrating BLE 5.0 smartphone communication protocols.
- Configure the animation engine, audio processing pipeline for the INMP441/MAX98357A, and IMU gesture recognition algorithms in the firmware source.
4
Testing & Calibration
- Perform power-on self-test (POST) to verify stable 5V and 3.3V rail outputs under load and confirm zero RF or audio interference from motor/LED peripherals.
- Pair a smartphone via BLE 5.0 to test wireless lighting preset switching, real-time sound reactivity, and voice modulation quality.
- Test head gesture triggers using the MPU-6050 IMU to ensure reliable interactive lighting and sound effect activation when wearing the mask.

Design Schemes
Integrated BLE SoC with Dedicated Audio Codec ★
High-integration ESP32-PICO-MINI BLE SoC paired with I2S audio codec and dual-rail buck-boost power topology for tactical cosplay lighting and voice modulation.
Trade-offs: Optimizes internal space and audio clarity while keeping battery utilization high, though slightly more complex than single-rail setups.
Ultra-Low Power Nordic BLE with SPI LED Architecture
Focuses on extended battery standby time using an nRF52840 SoC and APA102 SPI-driven LEDs with an analog audio trigger circuit.
Trade-offs: Superior sleep current and standby battery life, but higher component cost and slightly more complex audio subsystem implementation.
Key IC selection
main MCU and wireless communications
- Need: Integrated Wi-Fi/BLE and dual-core processing for audio streaming, LED animation rendering, and sensor polling within a tight wearable form factor.
- Class: System-in-Package (SiP) MCU with integrated flash and wireless transceiver
- Shortlist: Espressif ESP32-PICO series, Nordic nRF52840 paired with external MCU
- Pick: Select fully integrated SiP module with built-in SPI flash and RF shielding to minimize PCB footprint inside the tactical mask.
dual-rail buck-boost regulator
- Need: Maintain stable 3.3V and 5V rails from a degrading 9V or dual-AAA battery source while handling high transient current spikes from WS2812B matrices and audio amplifier.
- Class: Synchronous 4-switch Buck-Boost Converter
- Shortlist: TI TPS63020, Analog Devices LTC3129
- Pick: Select high-efficiency buck-boost regulator capable of delivering up to 2A output currents with automatic transition between step-up and step-down modes.

Risk register
| ID | Area | Severity | Detail | Mitigation |
|---|---|---|---|---|
| r1 | power | high | High peak current draws from the WS2812B LED matrix can cause severe voltage drops on the 5V rail, triggering unexpected MCU resets or audio dropouts. | Implement bulk capacitance (low-ESR electrolytic or ceramic capacitors) near the LED power entry points and add software brightness limiting. |
| r2 | emi | med | Switching noise from the TPS63020 buck-boost regulator and high-speed data lines for the LED matrix can couple into the INMP441 digital microphone and audio amplifier, causing audible hiss or RF interference. | Ensure proper grounding separation (star ground or dedicated analog/digital planes) and keep I2S and microphone traces away from high-current LED power traces. |
| r3 | thermal | med | Enclosed tactical shell design severely limits passive airflow, leading to heat buildup from the ESP32-PICO, power regulator, and dense LED arrays during prolonged operation. | Use thermal vias on the PCB connected to the tactical metal shell acting as a heat sink, and implement firmware thermal throttling for high-brightness LED modes. |
