1
Procurement & Preparation
- Source all electronic components and mechanical hardware matching the BOM, including the LM5069MM2NOPB power controllers, 21700 Li-Ion cells, AMD Ryzen 5 mini PC mainboard, NV133FHM-N62 display panel, ATmega32U4 microcontrollers, ALC4042H-CG audio codecs, and blower fans.
- Prepare the rugged Pelican-style hard case by milling custom internal mounting plates and cable routing channels using a CNC router or drill press.
- Inspect the 21700 Li-Ion cells for matching internal resistance and voltage before spot-welding them into the 4S2P dual-bank configuration.
2
Hardware Assembly & Wiring
- Mount the Texas Instruments BQ25713 and LM5069 power management board into the lower chassis compartment, connecting the dual-bank battery pack via heavy-gauge high-current wires.
- Install the AMD Ryzen 5 mini PC mainboard (UM780 XTX) onto the central standoff plate, securing it with thermal pads and machine screws.
- Integrate the 13.3-inch portable IPS panel (NV133FHM-N62) into the upper lid assembly, connecting power, HDMI_DP video signals, and USB data lines to the mini PC mainboard.
- Assemble the mechanical keyboard utilizing the ATmega32U4 controller, wiring the matrix and establishing an I2C communication link for power telemetry back to the power management system.
- Wire the Realtek ALC4042 USB Audio Codec and 3.5mm jack to the mini PC mainboard via internal USB headers for high-fidelity audio input/output.
- Mount the 5V PWM brushless blower fans and heatsink assembly over the CPU and hot spots inside the sealed hard case, wiring PWM and TACH signals to the mini PC mainboard.
3
Firmware Setup
- Flash the ATmega32U4 microcontroller with custom keyboard firmware and power telemetry processing code using an ISP programmer or USB DFU bootloader.
- Configure the UEFI/BIOS on the AMD Ryzen 5 mini PC mainboard for optimal performance, adjusting power limits, fan curves, and boot priority.
4
Testing & Calibration
- Perform a smoke test and verify DC bus voltages across the power management board using a digital multimeter before booting the system.
- Test the zero-drop hot-swappable battery functionality by removing one 21700 cell bank under full system load to verify seamless power-path switching.
- Run intensive benchmark and thermal stress tests to validate the 5V PWM blower fan cooling efficiency and system stability inside the sealed hard case.

System Architecture
Power Topology: Dual-bank 4S2P Li-Ion battery packs feed into a TI BQ25713 and LM5069 hot-swap priority power path management board. The system outputs a stabilized 19V DC bus to power the AMD Ryzen 5 Mini PC core, while step-down regulators provide 5V and 3.3V rails for the display panel, companion MCU, audio codec, and thermal cooling fans.

Budget Mini PC with Hot-Swappable DC Power Bank ★
Utilizes a commercially available budget Mini PC board mounted inside the Pelican case, driven by a custom dual-battery hot-swap power management board, a 13-15 inch portable display, and a full-sized mechanical keyboard.
Trade-offs: Offers high-end laptop-class gaming performance and seamless hot-swappable battery operation within a strict $600 BOM budget, at the cost of a slightly larger enclosure footprint than a custom handheld design.
Key IC selection
main MCU
- Need: USB HID keyboard matrix scanning and hardware telemetry bridge
- Class: 8-bit USB microcontroller with integrated full-speed USB PHY
- Shortlist: Microchip ATmega32U4, Raspberry Pi RP2040
- Pick: Select based on native USB HID stack maturity, available hardware timers, and 5V/3.3V GPIO compatibility with the keyboard matrix.
power path & battery charger IC
- Need: NVDC buck-boost charge controller supporting 4S lithium-ion stacks with dynamic power management
- Class: I2C-controlled 1-to-4 cell buck-boost switch-mode battery charger
- Shortlist: Texas Instruments BQ25713, Intersil/Renesas ISL9241
- Pick: Select based on input voltage transient tolerance, switching frequency synchronization, and accurate current monitoring telemetry for dual-bank balancing.
USB audio codec
- Need: High-resolution USB-to-analog audio conversion with integrated headphone amplifier
- Class: USB 2.0 audio class compliant codec with DAC/ADC and ground-centered output
- Shortlist: Realtek ALC4042, C-Media CM6533
- Pick: Select based on SNR performance, driverless OS compatibility, and minimal external passive component footprint for tight space constraints.
Risk register
| ID | Area | Severity | Detail | Mitigation |
|---|---|---|---|---|
| r1 | power | high | Hot-swapping battery banks can cause severe voltage droop or bus voltage spikes (VBUS bounce) on the shared power rail, risking sudden mini-PC reboot. | Incorporate robust bulk capacitance, ideal diode controllers, and MOSFET back-feed prevention circuits on the LM5069 hot-swap outputs with controlled slew-rate current limiting. |
| r2 | thermal | high | Running an AMD Ryzen 5 mini PC inside a sealed rugged hard case severely restricts ambient airflow, risking thermal throttling or localized component overheating. | Design a dedicated sealed ducting system for intake and exhaust, utilize copper vapor chambers coupled to the case exterior, and implement aggressive firmware fan curves via PWM. |
| r3 | emi | med | High-frequency switching regulators (BQ25713) and dense digital lines close to the Realtek audio codec can introduce audible noise floor hiss into the 3.5mm headphone jack. | Enforce strict PCB layout isolation, use separate analog and digital ground planes tied at a single point, and place localized LC filtering on the audio codec power rails. |
