- Assemble the secondary rectification stage featuring integrated SR controllers and low RDS(on) N-MOSFETs, linking to the TL431 shunt regulator and feedback network.
- Apply GAP PAD TGP 1000VO thermal interface pads to high-dissipation components and secure the PCB assembly into the potted metallic brick enclosure for conduction cooling.
3
Firmware Setup
- Configure internal controller parameters and verify default latching/auto-restart fault protection profiles for overcurrent, short-circuit, OVP, and thermal shutdown.
4
Testing & Calibration
- Perform initial dielectric withstand (Hi-Pot) testing between primary and secondary circuits across the isolation barrier.
- Connect universal AC mains (85-264V AC) and apply full resistive load (>5A) to the 5V output rail while measuring line and load regulation.
- Trigger fault conditions (short-circuit, overvoltage, and overtemperature) to verify that protection circuitry correctly engages latching or auto-restart behavior.

Design Schemes
InnoSwitch3-ED Integrated Flyback with Synchronous Rectification ★
Utilizes Power Integrations InnoSwitch3-ED with FluxLink isolation and secondary SR for high efficiency and compact brick enclosure.
Trade-offs: Highest integration and efficiency with lower component count compared to discrete controller + external MOSFET schemes, perfectly tailored for 25W+ industrial 5V/5A brick modules.
Discrete Controller with External MOSFET and Secondary SR
Employs TI UCC28740 primary controller with an external high-voltage CoolMOS and dedicated secondary SR controller.
Trade-offs: Offers flexible sourcing of high-voltage transistors and controllers at the expense of a larger bill of materials and slightly higher board space.
Key IC selection

Risk register
| ID | Area | Severity | Detail | Mitigation |
|---|---|---|---|---|
| r1 | thermal | high | Conduction-cooled potted brick design traps heat from the primary power stage, transformer, and secondary SR MOSFET, risking localized hot spots and exceeding capacitor temperature ratings. | Perform comprehensive thermal simulation and prototype thermocouple testing at maximum ambient temperature (85C) to verify internal component derating and potting compound thermal conductivity. |
| r2 | emi | med | High di/dt and dv/dt switching from the primary flyback switch and secondary SR MOSFET at 5A output can violate CISPR 32 Class B conducted and radiated EMI limits. | Optimize PCB layout for minimum high-frequency loop areas, tune snubber circuits across the primary transformer winding and secondary MOSFET, and ensure proper placement of the dual-stage CM choke. |
| r3 | power | high | Cross-regulation and transient load response during sudden 0% to 100% load steps on the 5V rail may cause voltage overshoots or undershoots due to trace impedances and output capacitor ESR. | Select low-ESR ceramic and solid polymer output capacitors in parallel, and optimize the secondary-side compensation network around the TL431 and FluxLink feedback loop. |
Bring-up and Validation Plan
- Power-off inspection and rail resistance checks
- Current-limited first power-up; verify every rail before enabling loads
- Validate interfaces and timing one subsystem at a time
- Run thermal, fault-injection, EMC pre-scan, and endurance tests for the target environment
