Procurement & Preparation
- Gather all BOM components including the Amazon protective survival shockproof equipment case, TPS62840DLCR power management parts, Raspberry Pi 4/5 SBC, RTD2556QR-VL-CG display kit, RP2040 chip, AX210NGW module, and MAX98357A audio amplifier.
- Layout and drill the internal mounting plates of the protective equipment case for the 10-inch display, Raspberry Pi, split keyboard halves, and custom power management board.
- Prepare the custom PCB for the Texas Instruments BQ25896 and TPS62840 power rails, along with the RP2040 coprocessor breakout, using a stencil and solder paste.
2
Hardware Assembly & Wiring
- Mount the Raspberry Pi 4/5 SBC and the 10-inch widescreen monitor kit inside the case lid, routing the HDMI TMDS signals and DDC lines between them.
- Install the Intel AX210NGW Wi-Fi 6 / Bluetooth 5.2 module into the PCIe/M.2 slot on the compute module and route the external antenna leads through the case bulkhead.
- Wire the power management subsystem (BQ25896 + TPS62840) to deliver regulated 5V and 3.3V rails to the compute module, display, and I2C telemetry lines.
- Connect the split mechanical keyboard matrix to the RP2040 coprocessor, and link the coprocessor to the compute module via USB (D+, D-, VBUS, GND).
- Solder the MAX98357A I2S Audio DAC & Amplifier to the Raspberry Pi's I2S pins (BCLK, LRC, DIN, GND) and mount the internal speaker.
3
Firmware Setup
- Flash the lightweight Linux operating system image onto the bootable storage medium for the Raspberry Pi, pre-installing Vim, Obsidian, and audio drivers.
- Compile and flash custom QMK or KMK firmware onto the RP2040 coprocessor to scan the split keyboard matrix and map the focus mode physical switch inputs.
- Configure the Linux device tree overlays for the MAX98357A I2S audio DAC, the Intel AX210NGW wireless module, and I2C battery telemetry polling from the BQ25896.
4
Testing & Calibration
- Perform a complete power-on self-test (POST) while monitoring current draw and voltage levels across the TPS62840 5V and 3.3V rails using a digital multimeter.
- Test display output, resolution scaling, and backlight control on the 10-inch widescreen monitor via the HDMI connection.
- Verify split keyboard functionality, keypress registration, and proper toggling of the focus mode physical switch.
- Execute wireless connectivity tests for Wi-Fi 6 and Bluetooth 5.2, check audio playback through the MAX98357A amplifier and speaker, and verify USB-C PD charging telemetry.

Design Schemes
Rugged SBC & Modular Cyberdeck Architecture ★
Utilizes a low-cost SBC (Raspberry Pi 4/5 or Rockchip alternative) running a lightweight writing environment, 10-inch widescreen HDMI display, integrated BQ25896 battery management, and RP2040-driven keyboard sub-system.
Trade-offs: Minimizes custom PCB design and software bring-up overhead at the expense of a slightly larger enclosure volume compared to a custom carrier board.
Key IC selection
Battery Charger and Power Path IC
- Need: Manage USB-C charging for single-cell Li-Ion battery while providing dynamic power path management and I2C telemetry.
- Class: Switch-mode I2C controlled Li-Ion charger IC
- Shortlist: Texas Instruments BQ25896, Analog Devices LTC4162
- Pick: Select based on input voltage range, maximum charging current capability, and I2C register compatibility with Linux power-supply drivers.
Main Application Processor
- Need: Execute lightweight Linux OS, host applications, and coordinate peripheral subsystems with low idle power.
- Class: Credit-card sized Single Board Computer / Compute Module
- Shortlist: Raspberry Pi 4 Model B, Raspberry Pi 5

Risk register
| ID | Area | Severity | Detail | Mitigation |
|---|---|---|---|---|
| r1 | thermal | high | The Raspberry Pi 4/5 combined with the Intel AX210 and internal display driver inside a sealed rugged enclosure will trap heat, leading to thermal throttling. | Design an internal thermal interface material (TIM) bridge utilizing the rugged metal chassis as a heatsink, and configure active or passive ducting. |
| r2 | emi | med | High-frequency switching regulators (TPS62840) and high-speed HDMI/USB traces running near the Intel AX210 Wi-Fi/BT module antennas may cause desense. | Ensure proper ground plane stitching, maintain physical separation between RF antennas and high-current power traces, and shield internal cabling. |
| r3 | power | high | Simultaneous heavy load from the Raspberry Pi, backlight of the 10-inch display, and Wi-Fi transmission can cause input voltage sag on the single-cell Li-Ion battery. | Select low-ESR battery protection ICs, ensure thick copper planes for 5V rails, and configure BQ25896 input current limit dynamically via I2C. |
Bring-up and Validation Plan
- Power-off inspection and rail resistance checks
- Current-limited first power-up; verify every rail before enabling loads
- Validate interfaces and timing one subsystem at a time
- Run thermal, fault-injection, EMC pre-scan, and endurance tests for the target environment
