Guide de fabrication
5-8 hoursIntermediate
1
Procurement & Preparation
- Gather all electronic components and mechanical hardware including the ESP32-S3-WROOM-1, TPS63020 regulator, LSM6DS3TR-C sensor, SG90 servos, WS2812B matrix, and battery holder for AA/AAA cells.
- Inspect the 3D printed mask chassis and dry-fit the SG90 micro servos into the designated jaw and visor compartments.
2
Hardware Assembly & Wiring
- Solder the Texas Instruments TPS63020 buck-boost converter to the battery input terminals and establish the 3.3V and 5V power distribution rails.
- Connect the POWER_MGMT module to the MCU_RF module using power lines 3V3 and GND, and wire the 5V rail to the SERVO_DRIVER module.
- Wire the STMicroelectronics LSM6DS3TR-C sensor to the MCU_RF module via the I2C interface using SDA, SCL, 3V3, and GND signals.
- Connect the MCU_RF module to the WS2812B Addressable RGB LED Matrix using DIN, GND, and 3V3 GPIO lines.
- Attach PWM1 and PWM2 control signal lines from the MCU_RF module to the SG90 micro servos for jaw and visor actuation.
3
Firmware Setup
- Connect the ESP32-S3-WROOM-1 module to a development PC via USB and flash the base firmware supporting Wi-Fi provisioning and MQTT protocols.
- Configure the IMU gesture-recognition library to read real-time orientation data from the LSM6DS3TR-C sensor for motion-triggered lighting effects.
4
Testing & Calibration
- Insert fresh AA/AAA batteries into the holder and verify stable 3.3V and 5V output rails using a multimeter.
- Test Wi-Fi connectivity and verify MQTT command responses for controlling the WS2812B eye matrix colors and patterns.
- Calibrate the physical range of motion for the SG90 servos to ensure smooth mechanical operation of the moving jaw and tactical visor.

Design Schemes
ESP32-S3 Integrated Wi-Fi Modular Architecture ★
Single-chip Wi-Fi/BLE microcontroller combined with a high-efficiency buck-boost converter, supporting modular micro-servos and LED eyes for a smart cosplay mask.
Trade-offs: Optimizes PCB footprint inside the mask cavity and meets power efficiency targets, though demanding tight thermal management.
Key IC selection
main MCU and Wi-Fi/BLE processor
- Need: Dual-core compute for real-time sensor fusion, servo control, and Wi-Fi stack execution under low power battery constraints
- Class: Wi-Fi + BLE Microcontroller Module with integrated flash
- Shortlist: Espressif ESP32-S3 series, Nordic nRF52 + Wi-Fi companion chip
- Pick: Select fully integrated module variant (ESP32-S3-WROOM-1) with pre-certified RF and adequate embedded flash for OTA updates and MQTT firmware
battery power regulation
- Need: Maintain a stable 3.3V rail across a wide input voltage drop from 3.0V down to 1.8V using replaceable alkaline or NiMH AA/AAA cells
- Class: Synchronous Buck-Boost DC-DC Converter
- Shortlist: Texas Instruments TPS63020, Analog Devices LTC3129
- Pick: Select high-efficiency buck-boost converter supporting low input voltages to maximize battery utilization during high-current Wi-Fi TX spikes
mechanical actuator control
- Need: Generate precise PWM signals to drive micro servos for movable jaw and visor modules without jitter
- Class: PWM Servo Actuator Interface
- Shortlist: Direct MCU GPIO hardware PWM, Dedicated I2C 16-channel PWM driver like PCA9685
- Pick: Utilize MCU internal LED/PWM peripherals directly driven by the ESP32-S3 to minimize BOM cost and component count for dual SG90 servos
Risk register
| ID | Area | Severity | Detail | Mitigation |
|---|---|---|---|---|
| r1 | power | high | Simultaneous Wi-Fi RF transmission bursts (ESP32-S3) and mechanical motor actuation (TowerPro SG90 servos) will cause severe transient voltage drops on the 3.3V rail powered by replaceable AA/AAA cells. | Add bulk decoupling capacitance (>470uF low-ESR electrolytic or ceramic array) near the servo and MCU power inputs, and implement firmware sequencing to prevent motor operation during heavy Wi-Fi TX events. |
| r2 | thermal | med | Enclosed wearable mask design with high-density WS2812B RGB LED matrices and continuous Wi-Fi connection can lead to localized heat buildup near the user's face. | Implement thermal throttling in firmware for the LED display brightness and ensure adequate passive ventilation channels inside the mask structural design. |
| r3 | emi | med | Long PWM wiring harness routed from the MCU to the servo motors and WS2812B data lines can act as antennas, causing RF desensitization on the ESP32-S3 Wi-Fi receiver. | Use twisted-pair wiring for servo control lines, add ferrite beads on power supply traces, and maintain physical clearance between antenna and high-speed data/PWM lines. |
