1
Procurement & Preparation
- Source all BOM components including TPS61038 power management IC, Raspberry Pi 5 (SC1110), 5.0 inch 720x1280 MIPI IPS display (X1280-6439B), TCA8418RTWR, RP2040-Zero, SX1262 LoRa module, and MAX98357A I2S amplifier.
- Inspect and 3D print the compact 165x93x45mm cyberdeck enclosure using heat-resistant ABS or PETG filament with minimum 30% infill.
- Prepare internal wiring harnesses, stripping and tinning 30AWG and 24AWG silicone wires for power rails, USB data lines, I2C, SPI, and I2S audio connections.
2
Hardware Assembly & Wiring
- Mount the BQ25896 + TPS61038 power management board into the base of the enclosure and wire the 5V and GND power rails to the Raspberry Pi 5 (SC1110), routing the SDA, SCL, INT, and GND lines for system monitoring.
- Secure the 5.0 Inch 720x1280 MIPI IPS Display (X1280-6439B) into the top enclosure bezel and connect its USB interface lines (D+, D-, 5V, GND) to the Raspberry Pi 5 host.
- Integrate the RP2040-Zero and TCA8418RTWR custom mechanical keyboard matrix, wiring the USB interface (USB_DP, USB_DM, VBUS, GND) directly to the Raspberry Pi 5 USB bus.
- Install the SX1262 LoRa module and wire its SPI interface signals (SCK, MOSI, MISO, CS, DIO0, GND) to the Raspberry Pi 5 GPIO header.
- Mount the MAX98357A I2S Amplifier (I2S) and internal speaker, connecting BCLK, LRC, DIN, and GND lines to the Raspberry Pi 5 audio output pins.
3
Firmware Setup
- Flash the customized Linux OS image onto the Raspberry Pi 5 micro SD card, enabling USB support, I2C interfaces, and SPI overlays for the hardware modules.
- Compile and flash the custom keyboard firmware onto the RP2040-Zero / TCA8418 matrix controller to operate as a standard USB HID device.
- Configure the retro gaming frontend, emergency utility scripts, and LoRa communication daemon on the Raspberry Pi 5 OS.
4
Testing & Calibration
- Perform a rigorous power-on self-test (POST) using a bench power supply to verify the BQ25896 and TPS61038 power rails deliver stable 5V output under load without thermal runaway.
- Test display resolution, mechanical keyboard input latency, audio playback via the MAX98357A I2S amplifier, and radio packet transmission using the SX1262 LoRa module.
- Assemble the top and bottom 3D-printed enclosure halves, secure all internal components with M2/M3 fasteners, and perform a final end-to-end integration burn-in test.

Design Schemes
Raspberry Pi 5 High-Performance Cyberdeck ★
Utilizes Raspberry Pi 5 SBC with dedicated USB-PD power management, TCA8418 mechanical keyboard controller, and high-res display.
Trade-offs: Higher performance and robust Linux ecosystem at the cost of strict thermal management and tighter component layout constraints.
Raspberry Pi 4 Optimized Cyberdeck
Utilizes Raspberry Pi 4 SBC with IP2312 charging and integrated USB-PD controller for a cost-optimized build.
Trade-offs: Lower component cost and reduced thermal output, but slightly lower gaming benchmark performance compared to Pi 5.

Risk register
| ID | Area | Severity | Detail | Mitigation |
|---|---|---|---|---|
| r1 | thermal | high | Raspberry Pi 5 under heavy retro-gaming loads generates significant heat inside a compact, sealed cyberdeck enclosure without active forced airflow. | Design an internal aluminum thermal interface plate connecting the Pi 5 SoC directly to the metal exterior enclosure or use a low-profile active micro-blower fan. |
| r2 | emi | med | The SX1262 LoRa module antenna operating close to the high-speed MIPI display interface and Raspberry Pi digital buses may suffer from high noise floors and desensitization. | Maintain strict physical separation and ground shielding between the RF section, MIPI flex cables, and high-frequency switching regulators; route RF traces with 50-ohm controlled impedance. |
| r3 | power | med | Simultaneous high-draw operations (Pi 5 peak boot/gaming load, LoRa transmission burst, and display backlight at max brightness) can cause transient voltage drops on the battery rail, triggering BQ25896/TPS61038 UVLO. | Ensure bulk low-ESR ceramic and tantalum capacitance on the system rails, and implement firmware power-budget management during high-current RF transmission spikes. |
